Done a bit of work on the old bus.

 

The rear floor sections are all welded in, rock solid

Moving onto the sills:

 

Taking the doors off relieves the weight on the A & B pillars, which have to be seperated from the sills

this is the new outer sill in place, so I could see exactly what needed prepping

It stands now without the sills or doors on the near side. it was 2 days work to get the rest of the floor in place and fixed down, and then removing the nearside sill and prepping for the replacement. Im hoping on getting the sills in on Monday, weather permitting, then I can move on to the drivers side of the car.

Been cracking on a bit the last couple of weeks:

That was all done over the last couple of weekends. This past couple of nights I've really started getting towards the end, with the last couple of bits of welding and making it all look tidy:

Its not the greatest paintjob in the world, I just wanted it to look tidy, and its a bit of practice for when I paint my track car. The plan is to paint the colour on the floor/sill tomorrow, then on saturday I can turn it round and have a look at the driver side. I think I can get away with patching up the driver side for the minute, then next summer I can replace the sill properly. It will probably get a full outside paintjob next summer too, might aswell if the rest of it is solid.

Nice work, how much £ have you laid out on all these bits of floorpan and sill?

 

The rear floor kit was £215, the sills for all 4 were £200, all delivered. Ive spent £36 on gas, one reel of wire (£7), the repair strip for the front of the floor was £18, seam sealer £13 and paint/primer/tack rags and tin of stonechip was £80. £569 altogether.

 

The plate used for patches was free, sort of. It came from my old blue GTi, so more bits of S62TNB live on.

 

There are afew other bits to buy for it, I broke the centre console removing it, and I had to buy a new wing mirror, I need a couple of the interior carpets and the speaker pod for the rear door, all that is likely to come in at £150-180.

 

When its finished and MOT'd, I reckon it will come in at costing £1250-1300, which isnt bad, especially when you look at the price of some stuff out there and the work it needs to get it up to a comparable standard.

Ive been at this bad boy as much as possible over the last few weekends. I want to get it on the road as soon as I can, so Ive done loads.

 

I had to patch up the rear driverside wheel arch, so yet more body panels from S62 TNB were sacrificed for the Disco to make it back on the road. This was a massive patch, did the job though:

I looked at the driver side sill, other than 3 holes on the sill itself and a couple of small holes on the floor, most of it was ok, so I decided not to replace the whole lot, as that is a pretty big job. Here are the patches to cover the holes:

A quick search on ebay had found an 'easy on' sill repair for Disco's and Range Rover classics. It was essentially 2 bits of folded sheet steel that fit around the existing sill and weld onto it, at the top of the existing sill, which rarely rusts.

 

You basically clamp it in place and mark out the bits you need to cut out, like around the rear wheel arch and the floor support near the middle of the driver door. Chalk up where you need to clean up the existing sill, tack the inner and outer repair panels together, slide them off, seam them together, slide them back on and weld them on. The 3 min video on youtube makes it look really easy, and in fairness, it was. Before I welded the repair section on, all rust was treated with Bilt Hamber rust convertor.

Everything was seam sealed, primered and painted once it was done.

With that in two pieces, and replacements costing £35, it was back to the box of bits from S62 TNB for more sacrificial parts. The result:

Which works well. Ive done this with the passenger seat too.

 

Another little issue came to light. The front wheel arches had rusted away from the rails that protrude from the body. I didnt get a before pic of the passenger side, here it is finished though:

Again, rust treated and then the reapir panel went over the top. Its awaiting primer and paint now, then the fusebox and expansion tank can go back on.

 

What I dont have picture of is the interior. I still dont have a rear carpet yet, the centr console needs a bit of fettling and I havent finished painting the seat base/runners, but everything else is back in, so its very much looking like now.

 

When having a nosey round it the other day, I had a close look at the rear body mounts, and they arent pretty. Im going to replace them before taking it for MOT. It probably shouldnt fail on them, but for £60 and a couple more days work, I might aswell.

 

I think have a few other pictures on the digital camera that I need to upload, so I will get round to that later.

This monster Disco might inspire you into action again, came thundering into my street earlier and parked up, don't know who owns it but you can tell its a beast of purpose :pancake:
